This design is not for aesthetics, but for functionality. I have a very worn set of Beats headphones and broke both the left hinge and headset band. The model is designed to just slide in to cover the hinge and prevent it from bending the wrong way when the headset is worn. I have started with 1mm thickness and the final thickness is the thinnest it can be without breaking when folding the headset. UPDATE: I thought the hinge covers looked kind of boring, so i created a hinge with a horn on it for aesthetics.
