This was inspired by Physics_Dudes 878900 keyfob. I kind of had to start fresh a bit as I wanted dual sides no chevy logo and largely one piece printing. You print the key fob on its side so it prints as one single piece no support is needed. I need to clean up my printer settings a little but but it came out decent enough. There are 2 inserts. Looser or Tighter fit. I had to print mine .75mm shorter on the Z axis for the perfect fit. Adjust as suits you and your print result only takes a minute or so to print the insert to print the insert. key insertion is a tight fit for me but this is a good thing. you might need to file inside the hole and fob a little to smooth out insertion. I have not actually tried to see if I can still insert it into the ignition with this fob in place. I will report back this weekend (I keep the metro at my place of work as a backup for muy electric car so I can't just run out and test it) Print Settings Printer Brand: MakerBot Printer: MakerBot Replicator Mini Rafts: No Supports: No Resolution: .1mm Infill: 30% Notes: I used simplify3d 2 top and bottom layers. will do 3 next one. I had to under extrude with .4mm x 0.65 multiplier to get a nice clean print at 100 mics. I had to revert to normal settings for the insert which I printed at 200mics. your slicer may "lose" a little of the shell up front (its very thin working on that) if that happens no worries just use a piece of same color filament and a soldering iron to melt some plastic in place. you will never know their was a hole :-) Post-Printing Clean up any wisps on the inside and it might help to run a meddle file inside the slip and head bay just to clean it up. the outside should print very clean. Mine requires zero clean up on the outside. insert they key slide in the insert and use glue or heat to melt into place. done. Enjoy. How I Designed This I downloaded Physics_Dude's 878900 thing. I wanted a bit more tried to modify did not work so well so I just started over. geo emblem on both side with no chevy logo and added my own test. I then modeled the key itself. found a nice line drawing made it black and used simplify3d's 2d to 3d utility to extrude it. adjusted sized. expanded it vertically by several inches and then "cut" my 2.3mm "key blank" from the middle clean section. worked very nice. tweaked dimensions to match my key. I then used this new stl file in tinkercad as a cutting tool to make the fob fit perfectly and to maximize shank length of the key (had trouble going into my ignition far enough) Now it works perfectly. I love printing useful things :-)
