I do believe I modeled these with the use of half inch wood for a blade as the primary idea.

Printers are different sometimes, so its easiest to print and then measure. (so long as you have access to a table saw)

Although I find that a little slop is okay.
And really easy to make up for. Especially if printing these sword handles in PLA.
Just grab some clear PVC Glue and cover the wood that inserts into the handle. (it works well enough.)
You will also have to glue the Hilt to the Handle. you can do this before your final assembly.
I find it helpful to have a piece of wood cut so as to line up the parts on the inside.

I have included a stencil that you can 3D print to help get the handle of the wood part right so it fits when inserting into the printed part.
Once you have assembled and the glue is still wet use a 2.5 ~ 3 in sheetrock screw in the base of the handle to help secure the blade to the handle.
Then using PVC glue you can glue the pommel on.

The PVC glue is an okay alternative for PLA but its not very strong.
So it works well for the blade and the pommel because its only filling the gaps and keeping the pommel on.
I might suggest something stronger to glue the hilt to the handle.

If you are using a good solid wood for the blade, like oak, I would be willing to suggest a more permanent glue to attach the pommel; otherwise its good to use the PVC glue because I used some quarter inch paneling I had lying around… I glued it together and ripped it to size to make the blade... it obviously broke… so I had to replace it.

With constant pressure and a little finesse you get get the PVC glue to let the pommel go.
Then remove the screw and put the blade in a vice and with much force and patience you get get it out. (I wasn't willing to invest another 5 hours into printing a new handle... so I made it work) I guess what I am trying to say is: use a good solid wood, and you wont have this problem?

+++++ Printing +++++
I believe I printed this at:

0.3 layer height
20% infill
3 Perimeters
3 Base
4 Top
And a large brim. (1 layer usually 16-20 with 0 offset)
No support

(I am pulling all this info from memory so... I do not know how accurate it is. Please use your own discretion)

Also its a great print to take advantage of changing filaments for coloring the hilt! :D

If you have any questions just let me know.
