Here's a design for a speaker bracket and grille that allows the mounting of a 5.25" speaker in a Volvo 240. I haven't printed these to verify fitment yet, so print at your own risk. I'll update this post after I receive the sample prints. The outer four holes of the bracket are designed to take #6 sheet metal screws that pass through the bracket, through a hole pierced in the door panel, and tighten onto a speed nut behind the door panel. The inner four holes are used to mount the speaker to the bracket. You'll notice that there are two holes in each side of the speaker grille, but not holes in the side of the bracket. This is intentional. I intended you to mark and drill pilot holes in the sides of the bracket to use screws to hold the bracket in place yourself. This should help account for different thicknesses of speaker. These brackets should allow for about 2 to 2.25" of speaker mounting depth. Due to how thin the overall bracket has to be to clear the window crank, speakers with tweeters that protrude from the center will not fit. You'll need a more traditional style of speaker that's relatively flush across the face. There's only about 1/4" of space between the front of the mounting bracket and the back of the speaker grille, so choose your speakers wisely. I'll add an installation video and make any changes to the model in the near future. Edit 1/30/22: Grille STL has been updated. Cross ribs thickened, minor changes made.
