The idler pulley on my sharpener (Work Sharp WSKTS) fractured and jammed up. After disassembly I discovered that it was just a plastic pulley pressed onto a bearing. I measured the pieces and reconstructed a pulley that fits right on the bearing and seems to work fine. Rather than mess with overhangs and support, I printed the top flange separately and just superglued it to the mating surface. It is not under much load at all. I thought about adding some "crown" to the pulley surface to encourage the belt tracking in the center, but the other tension pulley has a crown to do and also has tracking adjustment.
